Chiller 1000HP Soft Starter

An ethanol facility that processes corn into fuel recently upgraded a critical chiller application with the installation of a 1000 HP, 4160V Benshaw medium-voltage soft starter. What began as a transformer repair discussion ultimately evolved into a full system improvement that delivered excellent results for the customer. The opportunity first emerged in August 2024 as a potential transformer repair or replacement project. While working with Craig Hallett (Product Sales Manager) and our transformer group to explore repair options, it became clear that a new solution might provide better long-term value. The existing equipment was an older Cutler-Hammer two-stage reduced voltage starter, and Craig proposed evaluating a modern replacement using a Benshaw medium-voltage starter. After reviewing the options, the ethanol facility approved moving forward with the upgraded solution and requested additional support including removal of the existing starter, installation assistance, and factory startup services. To ensure a successful installation, Ralph Coonce (Retired Field Service Manager) recommended partnering with Premier Power for the electrical installation. Together, the team made two site visits ahead of the work to review the installation plan and address any potential challenges. By the time everything was finalized, the project was scheduled for installation in December 2025. Although Ralph had retired by this point, he graciously agreed to return and serve as project manager, a decision that proved invaluable. The project was scheduled as a three-day turnaround: removal of the old equipment, installation of the new Benshaw starter, and startup by a certified Benshaw technician. As with many field projects, the team encountered a few unexpected challenges along the way. Weather created complications when moving the old and new equipment in and out of the facility, clearance issues required careful coordination, and some wiring conditions differed from what had been originally documented during the job qualification. In addition, the new cabinets required minor modifications to ensure proper fit. Through it all, Ralph’s steady leadership kept the project on track. His calm, logical approach helped the team work through each obstacle and keep the “wheels from flying off,” as one team member put it. In the end, the project was completed exactly as quoted—three days from start to finish. The new starter performed flawlessly during startup, and the customer immediately noticed the difference. Their first reaction said it all: “Wow — I’ve never heard this startup so smooth before.” The installation looks outstanding, and if you take a close look at the cabinet, you’ll even see a Horner sticker proudly displayed on the front, representing the teamwork and expertise that made the project a success.
